Chapter Three: Troubleshooting

Most gearbox troubles are difficulty in gear shifting and impact and noise during gear
shifting, which are caused by insufficient lubrication, improper lubricant, damaged
internal component and improper operation.
I. Difficulty in gear shifting
The trouble is possibly caused by clutch fault, improper adjustment or deformation of the
gear-shifting transmission mechanism or its interference with other parts, failure of the
synchronizer’s synchronizing ring, improper assembly of synchronizer components,
incorrect installation of synchronizer coupling or abrasion or damage of the gear ring or
spring gear tooth.
Worn, damaged, improperly assembled parts or leakage in hydraulic system may also
cause difficulty in gear shifting.
II. Gear detachment
The trouble is possibly caused by improper adjustment of the gear shifting mechanism,
deformation of the gear-shifting transmission mechanism, failure of the gear-shifting
locking mechanism, abrasion of the synchronizer coupling or gear tooth surface.
III. Gear confusion
The trouble is possibly caused by loosened gear-shifting transmission mechanism,
loosened or worn-out gearbox gear-shifting mechanism or failure of gearbox interlocking
device.
IV. Noise in operation
Gearbox noise is usually caused by component damage or abrasion.
The noise may also be caused by worn-out gear or synchronizer tooth, incorrect axial
clearance of the gear or broken bearing. Worn-out and damaged internal components are
most usually caused by insufficient lubrication.
V. Abnormal noise at reverse gear
It is possibly caused by clutch fault or reverse gear damage.
VI. Skidding gear
Skidding of gearbox gears is possibly caused by gear-shifting component damage,
abrasion of drive gear and synchronizer tooth or incorrect assembly.
VII. Insufficient lubricant
Insufficient lubricant is usually due to leakage or incorrect checking method. In the case
of leakage, there will be apparent oil pooling around the leakage. Compressed air may be
blown into the gearbox body to force the oil out of the leakage.
VIII. Overheated gearbox
It is possibly caused by insufficient gearbox oil quantity or viscosity, insufficient gear
engagement clearance or insufficient bearing clearance.
IX. Clutch trouble
Clutch hydraulic system leakage or air inflow may cause incomplete disengagement of
clutch.
Clutch component abrasion, damage or burn may cause trouble in gear shifting or impact
and noise during gear shifting; abrasion or damage of clutch disc, pressure plate or
damping spring may also cause trouble in gear shifting or impact during gear shifting.
