DISASSEMBLY
1. REMOVE THE DRIVE GEAR.
1. Remove the lock nut from the compressor drive gear.
NOTE: If the spread is insufficient the drive pinion
will be damaged when loosening the nut.

2. REMOVE THE CYLINDER HEAD ASSEMBLY.
Loosen the four cylinder head set bolts to remove
the cylinder head assembly O-ring.

Loosen the four cylinder liner set bolts to remove the
cylinder liner and O-ring. Lift the liner upwards with
the piston remaining inside.

4. REMOVE THE CONNECTING ROD WITH THE PISTON.


1. Rotate the crankshaft to the top dead center posi-
tion.
2. Spread the staking of the nut completely with a chisel,
then loosen the nut.
3. Remove the connecting rod and piston.

5. REMOVE THE PISTON RINGS.
Remove the piston rings using the special tool.

NOTE: ● Handle the piston rings carefully because
they are made of a special casting which
is easily broken.
● When reusing the piston rings, first ar-
range them face up and in the correct in-

6. REMOVE THE CONNECTING ROD.


1. Remove the retainer ring installed on both ends of
the piston pin, by means of retainer ring pliers.

WARNING
The retainer ring is spring steel and may pop out of
the groove, during removal. Wear safety glasses to
protect your eyes.

1. Loosen the unloader valve guide and take it out to-
gether with the unloader valve. After removal of the
retainer ring from the holder, remove the unloader
valve and the unloader valve spring.
WARNING

INSPECTION AND REPAIR


1. INSPECT THE CONNECTING ROD.
1. Employ a dye penetrant detection test to see if there
are any cracks or other defects of the connecting rod.

2. MEASURE THE SMALL END OF THE CONNECTING
ROD AND PISTON PIN.
1. Inspect the connecting rod for scoring, seizure, or
other damage, and replace it if damaged.
2. Inspect the piston pin for signs of fretting, and re-
place it if it is damaged.
The surface of the pin has been ground to a very
fine finish; do not regrind it.

4. Replace the piston pin or connecting rod if the clear-

5. MEASURE THE CLEARANCE BETWEEN THE PISTON

1. Measure the outside diameter of the piston. Using a
B micrometer, measure the outside diameter of the pis-
ton at the two points (A and B) as shown in Fig. 30.

7. MEASURE THE PISTON RING GROOVES AND RINGS.


Insert the piston rings into the piston ring grooves,
then measure the clearance between the ring
grooves and the piston ring, using a thickness gauge.
If the clearance exceeds the specified limits, meas-
ure the thicknesses of the rings and also the widths
of the ring grooves. If these values also exceed the
specified limits, replace the piston or piston rings.

8. MEASURE THE PISTON RING GAP.
Insert the piston rings into the cylinder liner and
measure the gap between the ends of each ring, us-
ing a thickness gauge.
During the above operation, insert the piston rings
into the bottom portion of the liner where the wear of
the liner is small, using the head of the piston and
measure the gap after ensuring that each ring is per-

NOTE: If the liner is new, the piston rings may be in-

11. CHECK THE BALL BEARINGS.


Hold the inner race and turn the outer race slowly by
hand.
If rough or tight spots are felt or any other wear or
damage is detected, replace the bearing.

12. MEASURE THE INLET VALVE SPRING AND DIS-


CHARGE VALVE SPRING.
Measure the inlet valve spring force and discharge
valve spring force at the specified lengths using a
spring tester.
If the spring force is below the service limit, replace
the spring.

13. CHECK THE SPRING.

If any wear or damage is detected, replace the spring.

ASSEMBLY
NOTE: Prior to assembly, be sure to apply engine oil
to each sliding part and replace the O-rings
and gaskets with new ones.

1. ASSEMBLE THE INLET VALVE.


1. Assemble the gasket, valve seat, inlet valve and
valve spring in that order from the lower side of the
cylinder head, then install the valve holder and tighten
provisionally.
2. Before completely tightening the valve holder, push
in the inlet valve with a finger or bar from the upper
side of cylinder head (unloader valve side), and check
SM23-J015 that the valve and spring moves smoothly.

3. After checking the operation of the valve and spring,
tighten the valve holder to the specified torque us-
ing a special tool.
Special Tool: Adapter (09481 - 1090)
Tightening Torque: 1,000 - 1,200 kg·cm
(73 - 86 lb·ft)
4. Check to see that the inlet valve stroke is approxi-
mately 2.5 mm (0.098 in.).

2. ASSEMBLE THE DISCHARGE VALVE.


1. From the upper side of cylinder head provisionally
tighten the valve seat, O-ring, discharge valve, valve
spring, and valve holder.
NOTE: When assembling the valve holder, be sure
to fit a new O-ring on the holder.

3. ASSEMBLE THE UNLOADER VALVE.
1. Assemble the unloader valve spring and unloader
valve in the unloader valve guide, and fix with a re-
tainer ring.

WARNING
The retainer ring is spring steel and may pop out of
the groove during removal. Wear safety glasses to

2. Push the valve from the upper side with a finger or


bar, and check that the valve and spring move
smoothly.
3. Assemble the unloader valve guide from the upper
side of the cylinder head (inlet valve side) and tighten
the valve guide to the specified torque.

9. INSTALL THE CONNECTING ROD.


1. Install the connecting rod with bearings, cap, con-
necting rod bolts, lock washers, and lock nuts on the
crankshaft pin, being sure to align the match marks.
2. When installing the cap, liberally coat the bearing sur-

3. After coating the threaded portions and the bearing
surface of the connecting rod bolts with engine oil,
tighten the bolts to the specified torque.

Applying a dial gauge to the front end of the crank-
shaft, measure the end play of the crankshaft.
If the play is beyond the service limit, replace the
crankshaft or cylinder block.

gine oil to the sliding portions.

When installing the piston rings on the piston ensure
that the piston skirt is at the bottom, and use a spe-

12. ASSEMBLE THE PISTON AND CONNECTING ROD.
1. Install the retainer ring at one end of the piston holes.
2. Apply engine oil to the piston pin.
3. Fix the piston and connecting rod by inserting the
pin.
4. Fit the new retainer ring at the other end.

the groove during removal. Wear safety glasses to
protect your eyes.

3. Install the cylinder liner on the cylinder block.


Tightening Torque: 250 - 300 kg·cm
(18 - 21 lb·ft)
NOTE: ● Always use a new O-ring.
● Do not twist the O-ring when installing it
on the cylinder liner.

1. Install the cylinder head on the cylinder liner.

15. INSTALL THE DRIVE GEAR.
1. Install the woodruff key, drive gear, lock washer, and
lock nut.
2. Install the lock nut on the shaft and tighten it to the
specified torque.
Tightening Torque: 3,600 kg·cm
(260 lb·ft)
