Manual Information
The Tetra Pak Group recommends reading all delivered manuals carefully. Make
sure that the delivered manuals are available to personnel who operate or maintain
the equipment.

It is important to keep this manual for the lifetime of the equipment and to pass the
manual on to any subsequent holder or user.

Any item that is named specifically in this manual is to be considered a designated


item for the equipment. Designated items are verified by the Tetra Pak Group for
use with the equipment.

The Tetra Pak Group will not be held responsible for any damage, loss, injury,
or death caused by not following the instructions in the manuals that accompany
this equipment, or by a failure to use designated items specified in the manuals
that accompany this equipment.

The Operation Manual provides the operator with information on handling and
operating the equipment before, during, and after production.

Machine Introduction
Intended Use of the Equipment
A Tetra Pak iLine is an assembly of machines for the production and handling of
packages. The Line Controller 30 Plus is a Tetra Pak equipment used to handle up
to two configurations of the packaging lines and control their production.

All other use is prohibited. Tetra Pak will not be held responsible for injury or
damage if the equipment is used for any other purpose.

Since the Tetra Pak production line has been thought as a group of standard
mechanical, electrical and software parts, Tetra Pak Packaging Solution will not
be held responsible for the custom line if any customization is not preventively
discussed and accepted by TPP Technicians.

Description
Safety Precaution Instructions

WARNING
Read and understand this manual before using the machine.
Failure to follow safety precautions and instructions can result in death or serious
injury.
Definition of Lockout Procedure
A lockout procedure is a procedure to put each necessary energy isolating device
in its safe position to prevent the energisation of the equipment, such as when a
maintenance procedure should be carried out.

A lockout is the use of a device, for example, a padlock, to make sure that an
energy isolating device cannot be operated.

An energy isolating device is a mechanical device that physically prevents


transmission or release of energy, such as an electrical supply disconnecting device.

Safety Messages Description


A safety message is always accompanied by a safety alert symbol and a signal word.

The safety alert symbol is used to alert about potential personal injury hazards. To
avoid hazards, obey all safety messages that follow this symbol.

The following safety alert symbols and signal words are used in this manual to
inform the user of hazards.

Danger indicates an imminently

Personnel Requirements
Note! Personnel includes all persons working on or near this equipment.
Only skilled or instructed persons are allowed to work with this equipment.

Skilled Person
A skilled person must have relevant education and experience to enable him or her
to identify hazards, analyse risks, and avoid hazards which electricity, machinery,
chemicals, other energies, and supply systems on this equipment can create.

Skilled persons must meet local regulations, such as certifications and qualifications
for working with these energies and systems.

Instructed Person
An instructed person must be adequately advised or supervised by a skilled person.
The skilled person enables the instructed person to identify hazards, analyse risks,
and avoid hazards which electricity, machinery, chemicals, other energies, and
supply systems on this equipment can create.

Safety Signs
WARNING
Damaged or missing safety signs.
Safety signs are used to indicate safety hazards. If the signs are missing or
damaged, they can not fulfil this function. Replace all missing or damaged safety
signs immediately.
Note! The table shows the safety signs attached to the Line Controller 30 Plus. For
the safety signs present on the other equipments of the Tetra Pak iLine and their
location refer to the ii Safety Precautions chapter in the OM of the specific equipment.
Safety signs are attached to the equipment. The table below lists all the signs that
are used, and illustrations show their locations on the equipment. Each position
number refers to two standards of a safety sign in the table, but only one is used
on the equipment.

• Make sure that each safety sign is legible and in its correct position after
installation and maintenance.
• Replace all missing or damaged safety signs immediately.

Protective Devices
There are different kinds of protective device designed to ensure safe use of the
equipment. See the sections below.

Note! The Tetra Pak iLine is composed by different equipments: the operator must
be instructed on the risks related to each equipment belonging to the Tetra Pak
iLine, see ii Safety Precautions chapter in the OM of each specific equipment.

WARNING
Hazardous zones.
Hazardous zones are safeguarded and provided with protective devices. Do not
inch or run this equipment if any protective device is inoperative.
Change inoperative components of the safety system immediately.

For the locations of safeguards and/or other protective devices not mentioned in this
section, see the Maintenance Manual.

Note! In the Technical Manual, the Maintenance Instructions chapter is used as a


replacement of the Mantenance Manual.

Emergency Stop
DANGERI
DANGER
Hazardous voltage.
Will shock, burn, or cause death.
Hazardous voltage remains ON after activating an EMERGENCY STOP.
Emergency stop devices are used to stop this equipment immediately in a hazardous
situation. Learn the positions of all emergency stop devices and how to use them.

Instructions for a normal production stop are included in the Stop chapter of the
Operation Manual.

Emergency Stop Buttons


Push one of the EMERGENCY STOP buttons to stop this equipment immediately.

The location of each EMERGENCY STOP button is shown by an arrow.

Note! This EMERGENCY STOP button stops only the conveyors managed by the
Line Controller 30 Plus. The other equipments (Filling Machine or DE) composing
the Tetra Pak iLine cannot be stopped directly by the Line Controlle 30 Plus
EMERGENCY STOP button, but they will stop as a consequence of the conveyor
stop.
Note! If in the production line there are no conveyors managed by the
Line Controller 30 Plus, the EMERGENCY STOP button must be removed.
Supplementary EMERGENCY STOP buttons can be installed along the line and
connected to the Line Controller 30 Plus, see 3.1.2 Safety System in the 3 Electrical
Documents chapter of the TeM for details.

Frequency Converter Switch


Turn the switch of the frequency converter to stop only the conveyor controlled by
that frequency converter.

The frequency converters are normally located close to the controlled conveyor at
the maximum distance of six metres. A label indicates the correspondence between
each frequency converter and the controlled conveyor.

The location of the switch on the frequency converter is shown by an arrow.

Safeguards

WARNING
Moving machinery parts.
Never defeat or bypass the interlocking devices.
Movable guards, for example, doors and covers leading to hazardous zones, are
fitted with interlocking devices where required. These devices are usually electric
safety switches that are parts of the safety system and must never be defeated,
bypassed, or otherwise made inoperative.

Where movable guards (doors) are equipped with means to be locked in a


nonclosed position, any person with the intention to preside, for any reason, behind
such a guard must lock the guard in the nonclosed position by use of a padlock.

Note! For work on the electrical equipment, the electrical power must also be
disconnected.

CAUTION
Corners and edges.
Close the doors, guards, or parts of the equipment unless they must be open
during work.

CAUTION
Burn hazard.
Parts of the equipment protected by guards may be hot after operation. Allow
components to cool down or use personal protective equipment.
After installation and maintenance, and before this equipment is inched or run,
check that all safeguards are in place and that they operate correctly.

Indicating Tower
An indicating tower is a column of warning lights:
• A red light (1) indicates a hazardous condition. This is a situation that requires
immediate action.
• A yellow light (2)indicates an abnormal or impending critical condition. This is a
condition calling for action by the operator.
• A blue light (3) indicates that operator action is required.
• A green light (4) indicates a normal condition.

Note! Normal condition means that the packaging line is in production and it
restarts automatically on Line Controller 30 Plus request.
Note! The indicating tower warns about the Line Controller 30 Plus functionality
and line status. Other indicating towers are also present on each machine of the
Tetra Pak iLine: see the ii Safety Precautions chapter in the manuals of each
specific equipment for detailed informations.

Audible Alarm
The audible alarm (1) produces a warning signal every time an equipment of the
line stops because of an alarm. The warning signal selected sounds blinking for
approximately two second.

Safe Manual Handling


Use mechanical lifting aids whenever possible. If mechanical lifting aids are not
available, do not attempt to lift loads over 23 kg without the assistance of a colleague.
Avoid lifting below knee height and above shoulder height. If it is necessary to lift from
the floor, follow the instructions below to reduce the risk of back and disc injuries.

• Use safety shoes and be sure that the surface of the floor is not slippery.
• Get close to the load.
• Take a wide stance and find the best positions for your feet.
• Bend your hips and knees, and use your leg muscles.
• Keep the load close to your body.
• Do not twist your body while moving the load.
• Take small steps when turning.

In order to reduce the risk of injury to discs and back muscles, be careful to not
bend or twist your back when lifting. Keep the load close to your body to reduce
the strain on your back.

To reduce the ergonomic risks to each individual operator, job rotation is


recommended, so that recovery and variety are provided.

Hearing protection is recommended whenever this equipment is in operation.

Entanglement

WARNING
Risk of entanglement.
Do not wear jewellery or loose clothing when working on or near this equipment.
Restrain long hair with, for example, clips or rubber bands.
Note! Running conveyor chains may be controlled by the Line Controller 30
Plus. The conveyor chains are automatically started when packages are produced
in the filling machines.
A sign should be installed to inform that the conveyor chains could start without
prior notice.

Do not stick hands or fingers into any holes due to above risk.

Hazardous voltage and moving machinery.
The electrical supply disconnecting device must be in position O (OFF) and secured
with a lock before any maintenance.
Note! The key to the lock must be removed by the technician and retained in
his/her possession until all work is completed.
Note! The electrical supply disconnecting device must be turned off and secured
with a lock before any maintenance on the Line Controller 30 Plus, the frequency
converter and the connected conveyor motor.

Hazardous voltage can be present with the electrical supply disconnecting
device in position O (OFF).
Circuits identified by orange-coloured conductors are not disconnected by the
main electrical supply disconnecting device. The location of the electrical supply
disconnecting device of these circuits is described in the procedures that include
work on these types of circuit.
Certain procedures may require that the electrical supply disconnecting device is in
position | (ON). These exceptions are clearly stated in the manuals.

Note! In the Technical Manual, the Maintenance Instructions chapter is used as a


replacement of the Mantenance Manual.

Residual Voltage

After the electrical supply disconnecting device is turned to position O (OFF),
residual voltage remains in the capacitor circuits. Wait five minutes before opening
the enclosure containing these circuits. Ensure that no residual voltage remains on
the capacitors before touching them.

Parts behind doors to the electrical cabinet may be live. The electrical supply
disconnecting device must be turned to position O (OFF) and secured with a lock
before performing maintenance inside the electrical cabinet.

his/her possession until all work is completed.

The socket outlet (1)is connected to a residual current device (2) to protect users
against electrical shock if there is an earth fault in the connected equipment. The
residual current device must be tested each time before the socket outlet is being
used. See the Maintenance Manual for test procedure.

of the MM.

ii Safety Precautions General

General
WARNING
Read the safety instructions.
Before any installation work is done, this section must be read.
On all components in the Line Controller system a risk assessment has been carried
out in accordance with the standards in that country in order to identify and eliminate
all hazards in its use (in the European union the standards EN-12100 and TP EN
ISO 14121). The risk assessment should be carried out on a Line Controller 30 Plus
in combination to a single conveyor components (the Line Controller 30 Plus and
the conveyor will represent a machine). The conveyor chain could be started from a
push button, running continuously or started from the LC 30 Plus system where the
start could be unexpected to an operator. Therefore the degree or required safety
measures (for example the emergency stops) must be decided at the place for use.

As the handling of the equipment (separately parts) is generally assembled at its


place of use, verifications shall be made both at the project, the assembling and
commissioning stages. Before commissioning, the verification that all relevant
safety requirements and measures have been applied, shall have been done.

This shall be carried out by visual inspection and measurement according with the
standards in that country to ensure compliance with requirements of the applicable
standards (in the European union the standards TP ISO 11161 (EN ISO 11161), TP
EN ISO 12000 2157.01 (12100-2), TP ISO 14121 (ISO 14121).

1.1 Functional Description


1.1.1 Standard Tetra Pak iLine
A Tetra Pak iLine is an assembly of machines for the production and handling of
packages. The packages are produced by a filling machine and then processed by
a set of machines of different kinds that are connected by conveyors. Example of
machines after the filling machine are:
• Tetra Pak Conveyors
• Tetra Pak Accumulators
• Tetra Pak Straw Applicators
• Tetra Pak Cap Applicators
• Tetra Pak Cardboard Packers
• Tetra Pak Film Wrappers
• etcetera

A single line is composed of one filling machine with one or more defined
configurations of downstream equipment.

Packages can walk through different machines in the production line because speed
bound of some machines (parallel machines to increase the production throughput)
or multiple requirements on secondary packaging over a single batch (different
cluster size and etcetera).

1.1.2 Line Controller 30 Plus


The Line Controller 30 Plus is the machine that handles the configuration of the
packaging line and controls up to two different Tetra Pak iLines. Distribution
equipments can be shared between the filling machines (i.e. Film Wrapper dual
side, Robot Palletizer 30).

The Line Controller 30 Plus works as a supervisor over the machines control
software that can be considered as local software modules.

The machines are not allowed to start by themselves without a command from the
Line Controller 30 Plus. The machines will stop by themselves only in case of an
internal fault condition or a manual step down by the operator and in all other cases
the machines are controlled by the Line Controller 30 Plus.

Each machine in the Tetra Pak iLine provides a homogenous interface to the
Line Controller 30 Plus, from network configuration to Start/Stop sequence, and no
specialized software is required for any different kind of distribution equipment.

The conveyors present in the Tetra Pak iLine are managed by the
Line Controller 30 Plus through the frequency converter Movifit-FC. The
Line Controller 30 Plus does not control the motors of the infeed-outfeed conveyors
belonging to the different equipments, but only the motors of the conveyors
equipped with the frequency converter Movifit-FC and indicated by the designation
W01 (LCC1), W02 (LCC2) and so on.

1.1.3 Display Information Panel


The Display Information Panel is an optional equipment to be installed in the
production area in order to view the messages coming from the Line Controller
from anywhere in the production line.

In case there are two iLines managed by the LC 30 Plus, each line has its own
Display Information Panel accessory.

On the Display Information Panel are shown informations about the status of the
production, the production phases, the alarm conditions and the actions to be
performed by the operator on each equipment of the line.

In case of alarm, the name of the equipment that has caused the stop of the line
is displayed.

1.3 Control Panel


The Line Controller 30 Plus is equipped with a control panel which
consists of two sections: a PC panel (1) which is touch-sensitive; the
EMERGENCY STOP push-button (2) if there are conveyors managed by the
LC 30 Plus and the EMERGENCY RESET push-button (3), which must not be
removed. For more details about the PC panel, see chapter 2 Control Panels.

2.1 TPOP Home Window


The TPOP display is a touch sensitive screen. Touching buttons and icons allows
the operator to manage and communicate with the machine control system.

The line display (2) is colour coded:
• GREY - not used by the activate recipe or
no connection with machine/conveyor
• WHITE - machine/conveyor in

Alarms Colour Codes

The alarms are colour coded:
• RED - hazardous condition
• YELLOW - abnormal condition
• BLUE - information or control action.

A red or yellow alarm must be acknowledged.


There is no need to acknowledge blue alarms
they disappear when the cause is corrected.
Note! If the alarm window does not close
after pressing the ACKNOWLEDGE button the
alarm still exists.

This section describes how to manage the materials used in the recipe and the
master database of the materials in the plant.

Materials Configuration
In production mode, see Mode Menu on
page 2-8, touch the DATA LOGGER button.
The MATERIALS window is displayed. It is
possible to navigate through the MATERIALS
PAGES using the buttons in the lower part
of the window. Each button opens the
corresponding MATERIALS page:
• ACTIVE MATERIAL button (1), to view
the materials used in the active recipe
• QUEUE MATERIAL button (2) to view the
materials used inthe queue recipe
• MASTER DATA button (3) to view the
data base of all materials (to be used if
the MATERIAL MANAGEMENT option is
enabled).

Note! The MASTER DATA button (3) is


enabled only in LINE CONFIGURATION

• the NICKNAME field (1) shows the
nickname of the equipment who has
called the mission.
• the MISSION field (2) shows the mission

• the MATERIAL NAME field (3) shows the
8 material code of the material requested.
• the QUANTITY field (4) shows the material
quantity of the material requested (reel,
box pallet).
• The POSITION field (5) shows the
destination bay of the mission
• the TIME LEFT field (7) shows the time
estimation for remaining production. It will
be used for the prioritization by the LGV
system (minutes).

In case of errors or problems it is possible to


delete a mission pressing the DELETE button
on the row correspondent to the mission to

2.7 Recipes
This section describes the management of the recipes in PRODUCTION MODE (how
to load and how to copy a production line recipe). A recipe is a set of parameters
related to a certain type of production: when a recipe is loaded, the iLine adapts its
working parameters to the ones stored in the recipe.

Note! The management of the recipes in PRODUCTION CONFIGURATION MODE


(for example how to create a new recipe, how to delete a recipe, how to modify a
recipe) is restricted to allowed users only, see the Line Controller 30 Plus TeM.

Recipes Buttons

icons corresponding to the various system

If some recipes are already present into the


line controller memory, a recipe list (1) will

The Display Information Panel is placed in a position to be viewed from anywhere in
the production line and it shows informations about the status of the production,
the production phases, the alarm conditions and the actions to be performed by the
operator on each equipment of the line.

Each line may have its own dedicated Display Information Panel.

This section shows all the type of messages that the operator could read on the
Display Information Panel.

Rework
Touch the REWORK button. The REWORK icon

The filling machine stops while the other DE


and conveyors continue to run.

A warning message is displayed asking:

Select:
• the STOP button to perform the end of
production of the line with the program
step EMPTYING, see step 7.
• the ABORT button to stop the line
immediately without emptying the line,
see step 8.

End of Production
Touch the STOP button. The EMPTYING icon
in the program step bar is lit.

All the equipments, starting from the filling


machine, receive in sequence an END OF
PRODUCTION command in order to empty
the line before to stop.

During this phase the DE which has


completed the END THE PRODUCTION
phase turns the colour in dark green.
Note! It is possible to speed up the
emptying phase for a specific DE which is
already empty: it can be skipped and the
END OF PRODUCTION command moves to
the next machine.
The green sector of the indicating tower
lights off when the end production procedure
is finished (unless the second iLine managed
by LC 30 Plus is still in production).

Abort
Touch the ABORT button. The ABORT icon is
lit in the program step bar.

All the equipment, starting from the filling


machine, receive the STOP IMMEDIATE
command. After a while the line results
completely blocked the recipe will be deleted
from the ACTIVE RECIPE field.

The green sector of the indicating tower


lights off when the recipe is deleted from the
ACTIVE RECIPE field (unless the second
iLine managed by LC 30 Plus is still in
production).
Note! To restart, there must be a new
recipe in queue, see 5 Conversion.

Line Pause

To put the line in PAUSE status when the
line is in PRODUCTION, touch the program
down button.

All the equipment, starting from the filling


machine, receive the STOP IMMEDIATE
command. After a while the line results
completely blocked. The green sector of the
indicating tower stays light on.

To restart the production press the UP button
for 3 seconds.

All the DE, starting from the filling machine,


receive the START PRODUCTION command.
Note! In order to restart the filling machine,
go to its own TPOP.

When there is a risk of serious danger to people or to the machine, push any
of the EMERGENCY STOP push-buttons as quickly as possible or switch off the
frequency converter of the conveyor to be stopped.

Note! See the section Emergency Stop
Buttons in the chapter ii Safety Precautions,
for the location on the machine.
Press the EMERGENCY STOP button (1) on
the LC 30 Plus cabinet, as a result:
2 • all the conveyors managed by the
LC 30 Plus stop immediately.
• the EMERGENCY STOP button light is
1 steady red.
• the red alarm for emergency stop is
displayed on the TPOP
• the EMERGENCY RESET push-button (2)
lights steadily
• the indicating tower red sector lights on
blinking
• the indicating tower green sector stays
light on (due to at least one of the iLines
production still on).

Note! Only the conveyors managed by the


LC 30 Plus stop. The other equipments
(Filling Machine or DE) composing the Tetra
Pak iLine cannot be stopped directly by this
EMERGENCY STOP push-button, but they
will stop as a consequence of the conveyor
stop.
Note! Other EMERGENCY STOP push
buttons may be located along the production
line conveyors. They may be used to
stop all the conveyors or the conveyors
belonging a specific production line zone,
see Line Controller 30 Plus TeM and
Line Automation TeM.
Note! Other EMERGENCY RESET
push-buttons may be located along the
production line conveyors. They may be
used to reestablish the safety conditions
to all the conveyors or to the conveyors
belonging to a specific production line
zone to which the EMERGENCY RESET
push-button is associated with.

Take the following actions:
a) Take appropriate action to eliminate the
cause of the emergency stop.
b) Twist and release the EMERGENCY
STOP button previously activated;
the EMERGENCY STOP button light
is steady green; the EMERGENCY
RESET push-button starts blinking.
c) Push the EMERGENCY RESET
push-button to restore the safety
condition on the safety device; the light
of the EMERGENCY RESET button
turns off.
d) Touch the ACKNOWLEDGE button on
TPOP.

Line Controller 30 Plus ready for production.


Note! The steps c) and d) can be performed
in the opposite sequence.

The UP button appear on the control panel
and starts blinking.

Touch the UP button, see arrow, for 3


seconds to restart the production line. The
audible alarm sounds steadily for 3 seconds
while the UP button is pressed.
