1. GENERAL
1.1. Purpose
This report is summarized about the necessity of expansion joint. Longitudinal force of
Continuous Welded Rail (CWR), gap in rail breakage and expansion length at Expansion
Joint (EJ) are calculated, the calculation results are compared with each permissible value.
If these values are over permissible values, additional EJs are installed in a calculation
section.

1.2. Scope
This report summarizes the calculation section shown in Table 1.2-1. The CWR calculation
in this report is carried out based on Reference Information dated 24 August 2022 and
IRCON’s mail dated 23/01/2023 in which NHSRCL’s letter dated 11/01/2023 was attached
(NHSRCL’s letter No.: NHSRCL-CO/MA/DS/01/PKG-T-2/1876/.1/OHQ10349).

2. CALCULATION METHOD
2.1. General
This section describes the calculation theory on longitudinal force of CWR on viaducts and
bridges.

2.2. Theory of Longitudinal Force of CWR on Viaducts and Bridges


Figure 2.2-1 shows the expansion lengths of a viaduct or a bridge and rail in one span, the
orientation of the longitudinal resistance applied on the rail, and the distribution of
longitudinal force, in the unmovable section of a CWR when temperature increases. With
increase (decrease) in temperature, a rail is exposed to longitudinal force due to the
difference of the expansion (contraction) lengths between the rail and girder and the
longitudinal resistance of rail fastenings.

(1) Expansion of the girder


- The expansion length of the girder at given temperature increase is indicated with .
- Since the girder is not fixed with the rail, it freely expands/contracts with temperature.
Only the point B moves to the right by with the fixed bearing (point A) as an
unmovable point.

(2) Rail expansion and longitudinal resistance


- The movement length of each rail point is indicated with with respect to the point
at the time of setup.
- The movement lengths of the rail and girder coincide at the point O of the girder ( =
).
- Since the rightward movement of the rail is greater than that of the girder in the sections
between the point C and O and between the point B and D, longitudinal resistance
acts to the left.
- Since the rightward movement length of the girder is great in the section between the
point O and B, acts to the right.

(3) Distribution of longitudinal force


- Given that longitudinal resistance acts on the rail as above, the longitudinal force is
distributed as shown in Figure 2.1-1.
- The longitudinal forces at the point A, O and B are indicated with unknowns , ,
and .

2.3. Equation of CWR on Viaducts and Bridges


Assuming that the longitudinal force at the point B is equal judging from the continuity of
the longitudinal force in Figure 2.1-1, the following equation can be obtained.

Based on the condition that the expansion lengths of the rail and girder coincide at the
point O, the following equations can be obtained.

From the Equations (1) to (3), simultaneous equations with unknown , , and can be
obtained, and the longitudinal force of CWR on bridge can be calculated.
In this calculation theory, the distribution of longitudinal force for applications with
multiple girders also can be obtained by solving the simultaneous equations in the same
manner and obtaining unknowns ( , ). However, since the number of simultaneous
equations increases with increase in girders, the analysis program for CWR on viaducts
and bridges that use an approximate solution method based on convergence calculation
would be applied for calculations (Figure 2.3-1). The calculation results by the analysis
program for CWR on viaducts and bridges can be found out at a pitch of 1m.

2.4. Study Items of CWR on Viaducts and Bridges


As an example, Figure 2.4-1 illustrates the distribution of the longitudinal force of a CWR
on continuous multiple girders, using the analysis program.
Based on the calculation result, the following items to assess the adequacy of the
installation of a CWR on bridges would be verified. The value in parentheses indicates
the maximum permissible values for this project.
(1) Maximum rail longitudinal force (Maximum permissible value: 1,000 kN)
(2) Maximum gap in rail breakage (Maximum permissible value: 70 mm)
(3) Expansion length at CWR end (Maximum permissible value: 100 mm)

The section to be analyzed including EJ on both ends would be illustrated. If a maximum


gap in rail breakage is over the permissible value, the red line indicates exceed area of

permissible gap in rail breakage. The rail breakage point in the figure indicates the point
with a maximum gap.

3. CALCULATION PROCEDURE
3.1. Calculation Flow
Figure 3.1-1 shows the calculation flow of CWR on viaducts and bridges.

1) Create a girder layout drawing


Before calculation, a girder layout drawing including necessary information such as girder
length and bearing arrangement (movable or fixed) has to be created.

2) Input condition data


The calculation conditions such as temperature difference between a setting temperature
and a supposed maximum temperature or a supposed minimum temperature, cross sectional
area of rail, longitudinal resistance force, maximum gap in rail breakage, and the
permissible longitudinal force of CWR are input as calculation conditions. The calculation
conditions at this analysis are as follows:
- Rail type: JIS 60kg
- Rail cross sectional area: 77.5 cm2
- Linear thermal expansion coefficient
Rail steel and truss steel: 1.14 × 10 /℃
Girder concrete: 1.00 × 10 /℃
- Permissible longitudinal force of CWR:
- Longitudinal resistance force between rail and fasteners:
- Maximum gap in rail breakage:
- Variation range of rail temperature: ±40℃
- Allowable EJ Stroke:

3) Input girder information


Girder spans and the bearing information such as movable or fixed according to the girder
layout drawing are input. In the case of a special structure including rigid frame structures,
a tunnel section, and an earth work section, these bearing information are input as each
special model. For example, in the case of the rigid frame structures, JRTC adopts the
model which the upper frame expands and contracts to both sides from the frame center.

4) Analysis
Maximum rail longitudinal force, maximum gap in rail breakage and expansion length at
CWR end are calculated. The maximum rail longitudinal force is leaded at the point B
shown in Figure 2.2-1. The maximum gap in rail breakage and expansion length at CWR
end are mentioned as following sections.
All calculation results are not over the maximum permissible values.
The analysis is over.
Some calculation result is over the maximum permissible value.
An JRTC engineer considers reducing rail longitudinal force by changing EJ locations.
In this case, the engineer repeats the analysis by changed conditions until calculation
results are not over the maximum permissible values.

5) Check analysis results


The engineer checks that EJ positions are not located vertical curve and transition curve
sections. If EJ are added in the analysis section as a result of the analysis, the EJ positions
are added in the span layout drawing.

3.2. Calculation of Maximum Gap in Rail Breakage


Figure 3.2-1 shows a calculation example of maximum gap in rail breakage. A maximum
gap in rail breakage can be obtained by dividing the area surrounded by the longitudinal
force line and the longitudinal force line at breakage (colored area in Figure 3.2-1) by EA
(E: modulus of steel elasticity, A: cross sectional area of rail). Since the pertinent portion
is symmetrical in this example, the total area is calculated by doubling the left half.

3.3. Calculation of Expansion Length at CWR End


Figure 3.3-1 shows a calculation example of the expansion length at CWR end. An
expansion length can be obtained by dividing the area surrounded by the longitudinal
force line between the EJ and the point where girder expansion matches rail expansion
(colored area in Figure 3.3-1) by EA (E: modulus of steel elasticity, A: cross sectional
area of rail).

4. CALCULATION CONDITION
4.1. Design Conditions and Permissible Values
Calculation conditions excepting calculation sections are as follows:
(1) Rail type: JIS 60kg
(2) Cross section area of the rail: 77.50cm2
(3) Resistance to rail creepage: 5.0kN/m/ rail
(4) Maximum longitudinal force: 1,000kN (When the temperature change from the rail
neutral temperature is 40°C)
(5) Maximum gap in rail breakage: 70mm (When the temperature change from the rail
neutral temperature is 40°C)
(6) Maximum expansion length at EJ: 100mm
Maximum expansion length at EJ should be less than 1/2 of the normal permissible value
of 200mm in consideration of safety. Since 100 mm is generally used as the permissible
value, this value is also used in this report. When adopting a result exceeding 100 mm,
it is necessary to have a thorough discussion with the person responsible for maintenance.
(7) Rail neutral temperature
In order to prevent track buckling and abnormal expansion at EJ, the rail neutral
temperature is generally set in the following range according to regulations.
a. The limit from the expected maximum rail temperature (+65°C) is 40°C.
b. The limit from the expected minimum rail temperature (-10°C) is 40°C.
Therefore, the rail neutral temperature is +25°C (+65 - 40 = +25°C) to +30°C (-10 + 40
= +30°C) (Figure 4.1-1).

4.2. Girder Layout Drawing


A girder layout drawing is created referring to the girder configuration drawings drawn by
a civil contractor before our calculation. The girder layout drawing (Primary Girder Layout)
is attached as Attachment 1. The girder layout drawing includes necessary information such
as girder length and bearing arrangement (movable or fixed) for our calculation.

5. ANALIYSIS
5.1. First Analysis
5.1.1. Calculation Sections
Calculation sections are shown in Figure 5.1-1. The calculation was separately carried out
in 2 sections of the down and up lines, as the calculation distance of the down line differed
from the up line. The calculation sections are as follows:
- Section 1-1: Down line 156k600m000 to 167k397m530
- Section 1-2: Up line 156k600m000 to 167k319m964
Total length of viaducts and bridge for CWR analysis was approximately 11 km.

5.1.2. Calculation Results


The first calculation was carried out in 2 sections of the down and up lines. The calculation
results of first CWR analysis is shown in Table 5.1-1. Imaginary EJ at 156k600m000 was
placed to conduct CWR calculation according to IRCON’s mail dated 23/01/2023.

(1) Result of Section 1-1 (Down Line: 156k600m000 to 167k397m530)


The maximum longitudinal force was 990.3 kN, which was below the permissible value of
1,000 kN. However, the maximum gap in rail breakage was 81.7 mm, which was over the
permissible value of 70 mm. A rail expansion of EJ at start point was 33.2 mm and a rail
expansion of EJ at end point was 43.9 mm, which were below the permissible value of
100mm. Positions exceeding these permissible values are shown in Table 5.1-2.

(2) Result of Section 1-2 (Up Line: 156k600m000 to 167k319m964)


The maximum longitudinal force was 990.2 kN, which was below the permissible value of
1,000 kN. However, the maximum gap in rail breakage was 81.7 mm, which was over the
permissible value of 70 mm. A rail expansion of EJ at start point was 33.2 mm and a rail
expansion of EJ at end point was 44.3 mm, which were below the permissible value of
100mm. Positions exceeding these permissible values are shown in Table 5.1-3.

5.1.3. Calculation Conclusion


The maximum longitudinal forces and maximum gaps in rail breakage in the up and down
lines were over the permissible values. Therefore, additional EJs are required for the up
and down lines. The figure (First Calculation Result) illustrated the calculation results of
all sections are attached in Attachment 2.

5.2. Second Analysis


In the first analysis, the maximum longitudinal force and maximum gap in rail breakage
in the up and down lines were over the permissible values. Therefore, the second analysis
was carried out to decrease the maximum longitudinal force and maximum gap in rail
breakage by adding EJs in the up and down lines. The EJ positions were decided referring
to the girder configuration drawings as shown in attachment 1 and the first calculation
result as shown in attachment 2. Moreover, EJ positions apply the following conditions:
- The EJs were installed to avoid vertical curve and transition curve sections.
- The EJs were installed at the same chainage as the up and down lines.

5.2.1. Calculation Sections


On a basis of the above mentioned, EJs are installed 6 positions in the up and down lines.
The EJ positions in the up and down lines are shown in Figure 5.2-1. The calculated sections
for the up and down lines were divided into 5 sections of approximately 11km section each.
CWR analyses from EJ (4) to EJ (5) in the up line were carried out as the down line, as the
EJ in the up line are same position as in the down line. However, the length of a section
which is 160k735m500 to 167k319m964 in the up line differ from the down line. Therefore,
additional calculation in the up line of this section was carried out as Section 2-5. The

CWR analyses were carried out in the 5 sections in the down and up lines together. The
results are shown in Table 5.2-1.

The maximum longitudinal force was 857.8 kN, which was below the permissible value of
1,000 kN. The maximum gap in rail breakage was 69.2 mm, which was below the
permissible value of 70 mm. A rail expansion of EJ at start point was 33.2 mm and a rail
expansion of EJ at end point was 30.7 mm, which were below the permissible value of
100mm.

(2) Result of Section 2-2 (Down line: 157k282m500 to 159k960m500)


The maximum longitudinal force was 885.0 kN, which was below the permissible value
of 1,000 kN. The maximum gap in rail breakage was 67.4 mm, which was below the
permissible value of 70 mm. A rail expansion of EJ at start point was 46.7 mm and a rail
expansion of EJ at end point was 45.3 mm, which were below the permissible value of
100mm.

(3) Result of Section 2-3 (Down line: 159k960m500 to 160k735m500)


The maximum longitudinal force was 775.8 kN, which was below the permissible value
of 1,000 kN. The maximum gap in rail breakage was 66.0 mm, which was below the
permissible value of 70 mm. A rail expansion of EJ at start point was 29.4 mm and a rail
expansion of EJ at end point was 42.2 mm, which were below the permissible value of
100mm.

(4) Result of Section 2-4 (Down line: 160k735m500 to 167k397m530)


Maximum longitudinal force was 793.4 kN, which was below the permissible value of
1,000 kN. Maximum gap in rail breakage was 67.2 mm, which was below the permissible
value of 70 mm. A rail expansion of EJ at start point was 44.6 mm and a rail expansion of
EJ at end point was 43.9 mm, which were below the permissible value of 100mm.

(5) Result of Section 2-5 (Up line: 160k735m500 to 167k319m964)


The maximum longitudinal force was 793.4 kN, which was below the permissible value
of 1,000 kN. The maximum gap in rail breakage was 67.2 mm, which was below the
permissible value of 70 mm. A rail expansion of EJ at start point was 44.6 mm and a rail
expansion of EJ at end point was 44.3 mm, which were below the permissible value of
100mm.

5.2.3. Calculation Conclusion


As a result of reanalysis from 156k600m000 to 167k397m530 in the down line and from
156k600m000 to 167k319m964 in the up line, additional EJs required 3 positions in the
down line and 3 positions in the up line. As the result, the maximum longitudinal force,
maximum gap in rail breakage, and rail expansion of EJ in all sections were all below the
permissible values. Chainage, girder span, and horizontal alignment at additional EJs are
shown in Table 5.2-2. In addition, the figure (Second Calculation Result) illustrated the
calculation results of all sections are attached in Attachment 3. Final girder layout and EJ
positions are also attached in Attachment 4. This analysis result indicates that the down
and up lines in this analysis section enable to lay CWR by installing EJ at total 6
positions.

6. CONCLUSION
This report is summarized about the necessity of EJ from 156k600m000 to 167k397m530
in the down line and from 156k600m000 to 167k319m964 in the up line. CWR analysis is
carried out after additional EJs are located in these sections, so that the maximum
longitudinal force, the gap in rail breakage, and the expansion length at EJ were below the
permissible values. The CWR analysis resulted in the addition of EJs at 3 locations each in
the down and up lines for Section 1. The locations of the additional EJs and track conditions
are shown in Table 6.1-1. Therefore, 6 EJs in the down and up lines are required to lay
CWR for Section 1.
